Pipe bull-bar made from roll-bar

Hi there,
I'm busy building a bull-bar made out of an old sfa roll-bar.
I would like to share it with you. But I cannot upload any photos.
Is there someone I can mail it to,to share on the forum?

Sorry guys, still busy with the bull-bar.
Will mail Andy as soon as I'm finished.
Now busy fitting the recovery, and lift points.
Still need to do a lot of grinding to make my welding lood good.
Then prime and paint.
Hopefully I'll be finished end of the week.

How are you mounting it?
I think your recovery points might be a bit flimsy.....
Looks like you will be pulling in line with the 2 bolts on each side.....
Look at placing a 8mm to 10mm plate running along or under the chassie and bolt through it into exsisting threaded holes in the chassie.
That will give you the sideways strenght of the HT bolt (bolt rating 8.8 no less)
Just a thought....

I think for a sparky on his first try its not to bad.
Yes Johno, I don't have any experience with metal and welding strengh.
Will see what happens and if it fails, I will go back to the drawing board.
The recovery points is just there to get the brake down landdrovers out of my way

the square tube at the bottom was part of the old bumper, so mounting it on the existing four threaded points on the chassis. Johno, are you talking about the force on the recovery point on a sideways pull?

The way up imounting now will only pull directly inline with the bolt so you relying on the thread alone....
Is you have bolts going through a plate vertical to the horizontal pulling line they are stronger......

Look at basic drawing.....
Bolts can be added on the side or under the chassis......
Try use existing threaded holes on the chassis side or under it....

Once you done with that you should not have any problems as long as you use the 8.8 rated HT bolts

Personally I don't think you need to go with bolts .... proper welding is stronger. That said, a lot depends on the wall thickness of the sq tubing and the quality of the welds. Perhaps I'm not seeing it so nicely without close-up pics but what concerns me is the places I've circled ..............
It would have been ideal if the recovery point steel went all the way through to the rear of the sq tube and welded there as well, but what it looks like to me is that you have made butt-joints. This means that the weld or material is able to tear more easily. That's why I mentioned material thickness of the sq tube .... if it's thick enough, 2.5mm or more, it will hold fine. That brings me to the actual welds. The top of the butt-joints (where I've marked them "A" and "B") is the weakest area and that's where they will allow a tear to start (once it starts it runs and rips the whole thing off). Here is where weld penetration / strength is important. I would double up on those welds at about 110amps with a 2.5mm electrode, and 'flow' that weld over a slightly larger area .... top and sides.
The other places I've encircled is the 'inner' corners .... the welds don't look complete ... looks like there's slag or something in there. As I said, I cannot see it clearly on the general pic, so I might be mistaken, but those welds should also be good and continuous with the underside welds along the lift point pipes. That will more than sufficiently reinforce the strength at the bottom.
Otherwise looking good!

Andy the square tubing wall is 3mm thick and I think my welding is not to bad. Though of maybe putting a thick flat bar on top of recovery point that stretch over the square bar as well. Still deciding.

3mm wall is adequate. Just flow a 2nd weld over the sides like I said and the idea of a strap welded across the top is good, a bit overkill, but it'll make certain that it doesn't tear.
(A 20 x 5mm flat-bar strap should do it).

Looks like you have a little more gap under the drivers side light compared to the other side....

Looks very good Andre'. I also ended up with a gap on the drivers side on the one I made. Will try and sort it out when I strip the truck to spray paint and rust removing.

Dam, I thought you wouldn't pick up on that so quickly. I think the trouble started when I welded the first pipe. My garage floor isn't level. Will try something to sort it out. On another note, work has interfered with my hobby. So the bumper will not be finished today. Will try my best to finish this coming week.

George, its fitted with the WL motor, used in the older ford/mazda bakkies. 2.5 turbo with intercooler.
